High-Precision PC-ABS Electronic Enclosure: A Success Story in DFM and Precision Tooling

Electronic components demand not just aesthetic perfection but strict mechanical integrity. In this project, Kysen Mold collaborated with a leading medical device company to develop a high-precision PC-ABS enclosure. To understand why we chose this hybrid resin, read our PC vs. ABS selection guide. The challenge was to balance tight assembly tolerances with the complex material properties of high-performance resins.

The Engineering Challenge

The client’s design featured a wall thickness of only 1.2mm and multiple internal snap-fit structures. Our engineering team identified two major risks during the initial review:

  • Warpage Risk: The thin wall sections could easily deform during cooling, which would result in a failure of the snap-fit assembly.
  • Surface Defects: PC-ABS blends are sensitive to temperature; they require precise thermal management to avoid gate marks or silver streaks on the visible exterior parts.

Our Multi-Step Solution

  1. Advanced DFM Analysis: Before cutting steel, we performed a comprehensive Design for Manufacturing (DFM) analysis. We optimized the rib thickness and relocated the gates to ensure uniform flow and minimize internal stress.
  2. Mold Flow Simulation: Using Moldflow software, we optimized the cooling channel design. We selected S136 stainless steel for the core and cavity to ensure superior corrosion resistance and longevity for mass production.
  3. Precision Machining: We utilized high-speed CNC machining and mirror-finish EDM to achieve the delicate textures required for the internal snaps, maintaining a consistent tolerance of ±0.015mm.

Key Project Outcomes:

  • Rapid Prototyping: T1 samples were delivered and approved within 22 days.
  • Dimensional Stability: The enclosures passed all functional testing with a 100% assembly success rate.
  • Scalability: Successfully transitioned to mass production of 50,000 units monthly.

This case demonstrates that precision starts long before the machine runs. By combining technical expertise in precision injection molding with a customer-centric engineering approach, Kysen Mold helps clients bring complex electronic products to market faster.
